Perhaps we can pin it down rather than bodging a solution.
If changing the cut-out relay hasn't cured things that just leaves the wiring and connectors as suspects doesn't it? I think you've changed everything else.
Might be worth checking the voltage at the black wire on the cut-out relay... with everything ready to go it should be at 12v, and drop to 0v while you thumb the starter button.
