I've just removed my AIS system and I'm using the Holeshot Caps from the USA..3 of the caps fitted fine,but 1 of them won't fit.its definetly the cap as I tried it on all 4 header posts and it wouldn't fit on any..
Any suggestions out there..?? Maybe rubbing the inside down a bit,if so what's best,think there made of aluminium..

dremel with a sanding drum................. little at a time, it has to fit snug otherwise there will be a leak. to be honest though, id probably try to rub down the paint on the header before trying to increase the internal dimension of the cap.

would make it more pliable to fit it on the head though? id still go down the lines of sanding some of the paint off of the head, it will only be the thickness of the paint stopping it from going on???

heating would still make the hole bigger
thats why you heat a tight lid on a jar to loosen it - the whole lid increases in diameter not just the outside.
i used to work in a railway workshop where we fitted steel wheels to axles by heating the wheel

It was late and I couldn't be bothered arguing.......................
sounds like it's deffo the plug itself if it wont go in any hole but the others did..I've got to fit the same ones from holeshot (had em for ages) so i'm getting the verniers on em first now...I reckon the ball bearing has been pushed in too far and slightly expanded the sleeve it's in..I'd try and measure the o/d of the holeshot plug and the i/d of the spigot that would tell you the difference between them and give an indication of how much to remove (remembering it's an interference fit)
What ball bearing? I fitted the holeshot kit and did not see any ball bearing. Just a tube of exhaust silicone, 4 caps and 4 grub screws.
They are a very tight interference fit.
Easy solution, heat it and see if it fits, if not freeze it and see will it fit. If it still does not work contact Dave in holeshot, he is very helpful. :thumbup
I'll try heating the cap first and see if it helps, it just won't fit at all.
Don't really want to rub the actual post down,which doesn't have any Paint on it just metal ,in case I take too much off it. I'd rather try sanding the internal cap bit at a time till it fits.
I've tried to email Dave at holeshot a week ago but still no reply.
